Profibus Comms Silent Issue

Profibus Comms Silent Issue

Most engineers think fieldbus communication issues throw alarms. They don’t. The worst ones stay silent.

We were commissioning a mud pump VFD with a third-party PLC over Profibus.

Everything looked perfect on paper. Startup was clean.

Then randomly — trip.

No communication fault. No diagnostics. Nothing.

But one thing stood out:

All signals dropped to zero… …for a few milliseconds. Then came back like nothing happened.

We spent hours chasing logic. Then parameters. Then noise.

Meanwhile:

Crew waiting. Rig time burning. Cost ticking every minute.

Root cause?

Termination resistor OFF on the Profibus connector.

That’s it.

From first principles:

A communication cable is not just a wire. It’s a transmission line.

No termination = signal reflections. Reflections = distorted data. Distorted data = wrong values (not “no data”).

So the system didn’t see a fault. It saw valid zeros.

And tripped.

This is where most engineers get it wrong:

They debug software… when the problem is physics.

One switch fixed it instantly.

Hours lost. Thousands in cost. Because of a $1 resistor.

Have you seen “perfect systems” fail because of something this small?
